This case study details the redesign efforts undertaken by DePuy Synthes, a manufacturer of orthopedic devices, to enhance the functionality of its first-generation reamer irrigator aspirator (RIA). The RIA is utilized in treating traumatic leg injuries by drilling into the femur to remove debris and prepare for procedures such as marrow transplants or metal rod implants. The study outlines how engineering experts from Fathom collaborated with the manufacturer to implement design improvements aimed at enhancing both functionality and manufacturability. Key recommendations included part reduction, which resulted in a 35% decrease in the number of components, and the transition from a press-fit pin system to laser welding for securing the drill head. These changes led to increased device durability, improved efficiency in tissue removal, and greater confidence among surgeons during operations. Overall, the redesign aimed to optimize manufacturing costs while ensuring the reliability and effectiveness of the surgical tool.
