This case study details the implementation of PCB IO-Link sensors in a Japanese automotive manufacturing facility to enhance pump monitoring and ensure uninterrupted operations. The objective was to modernize the existing pump monitoring strategy, which faced challenges due to the high costs and complexity of traditional PLC-based systems. The chosen solution involved using piezoelectric technology to capture high-frequency vibrations indicative of early bearing failures. These sensors were mounted directly on the pumps and connected to an IO-Link master unit, allowing for data transmission through various wireless communication protocols. The integration of vibration data with electrocoating process controls enabled early detection of issues, ensuring coating uniformity and reducing downtime. The outcomes included significant cost reductions by minimizing hardware and cabling needs, simplified integration with existing systems, and enhanced data collection capabilities for proactive maintenance. The manufacturer plans to expand this monitoring framework across all facilities as part of its digital transformation efforts.
