This case study outlines the challenges faced by loom manufacturers in optimizing their equipment for size, cost, and flexibility. The primary objective was to integrate the stepper motor power supply into the motor drive assembly, which would reduce system size and cost while allowing for field scalability and compliance with AC input PFC standards. The solution involved using a wide input range DCM DC-DC converter that eliminated the need for a large hold-up capacitor, thus saving space and reducing costs. The DCM converter supports large capacitive loads, which helps manage the peak current demands of stepper motors. Key benefits of this solution include a reduction in energy consumption and operational costs due to improved power factor and efficiency, which is noted to be 94%. Additionally, the smaller power supply can be easily integrated into the motor assembly, and the DCMs can be paralleled to meet the demands of larger motor drives.
